I know this is probably back to basics of wiring for most, But I was not aware that the wire could bust inside the insulation.

I think my next step is replace all the wires cut an solder at one point and replace the clips on the end.

Your father in law is quite right, I work on robots and I have seen that where the insulation is fine but the wire has broken within the jacket. It's a real mind fuck!!!
